How to store and handle fly ash on site: silos vs jumbo bags, the ASTM C618 moisture limit, dust control, sampling and what to do when a lot gets wet.

Fly ash arrives as a dry, free-flowing powder and stays useful only as long as it stays that way. In the humid climate of Mindanao, a leaking silo roof, an open jumbo bag or a downpour during unloading can turn a lot of Class C ash into a solid block and a lot of Class F into lumps that jam the batching screw. This guide covers how to receive, store, handle and check fly ash on site.

Why moisture is the enemy

ASTM C618 limits fly ash moisture to 3.0%, and the limit is not bureaucratic. Water starts reactions that are supposed to happen in the concrete, not in the silo:

  • Class C fly ash is self-cementing. FHWA describes Class C ashes as rapid setting when used on their own in stabilized base; the same chemistry means wet Class C in storage becomes a cemented mass within hours to days.
  • Class F fly ash does not set by itself, but moisture makes the fine particles cake and bridge. Lumps do not disperse in a short mix cycle, so the ash is under-dosed in the paste and shows up as hard inclusions.
  • Moisture adds weight you pay for, and caked ash no longer has the fineness it had when it was tested.

Humid air alone is enough over time: a silo that breathes moist air by day and cools at night condenses water onto the ash. The difference between the two classes is explained in fly ash Class F vs Class C.

Delivery forms: bulk tanker, jumbo bag, conditioned ash

Bulk pneumatic tanker. The standard for batching plants with a silo. FHWA notes that fly ash is typically stored dry in silos at the source. The tanker's compressor blows the ash through a hose into the silo fill pipe. The receiving end needs a matching fill coupling, a silo vent filter in working order, a pressure-relief valve, a level indicator and enough free capacity for the whole load.

Jumbo bags. Commonly about one tonne in a woven polypropylene bag with an inner liner. Suited to precast yards, block plants and sites without a silo. They need a forklift or crane to unload and a dry, covered place to sit.

Conditioned ash. Fly ash deliberately moistened at the power plant, to roughly 15 to 30% moisture according to FHWA, so it can be moved in dump trucks without blowing or dusting. It is used for fills and embankments and similar earthworks. It is not a concrete admixture, and it should be ordered and stored as a separate product.

Silo storage done right

  1. Dedicated silo, clearly labelled. Fly ash must never be blown into the cement silo, and cement must never go into the fly ash silo. Use a different coupling size or a locked fill pipe, and put the name on the silo, the pipe and the delivery paperwork.
  2. Weatherproof. Inspect the roof, manhole seals and gaskets before the first delivery and after every heavy rain. A silo that stored cement without trouble can still leak enough to cake fly ash.
  3. Vent filter maintained. A blocked filter over-pressurises the silo during unloading; a torn one dusts the plant and lets moist air in.
  4. Aeration. Fly ash compacts and bridges when it sits; aeration pads or air lances at the cone keep it fluid.
  5. Batch by mass, not volume. Fly ash is lighter than cement for the same volume, so a silo of a given size holds fewer tonnes of ash, and a volumetric feeder calibrated for cement will not dose ash correctly. Weigh it.
  6. First in, first out. Ash that sits at the bottom of a silo that is never emptied is the ash most likely to have compacted or absorbed moisture; empty and inspect periodically.

Bagged storage done right

  • Store under roof, on pallets, away from walls and off any floor that can flood or sweat.
  • Keep liners closed and bags stacked no more than two high unless the bag rating allows more. Damaged bags are moisture entry points; move them to the front of the queue.
  • Rotate stock and mark each pallet with the lot number, the delivery date and the certificate reference where the source issued one.

Dry, sealed fly ash keeps for a long time. Set an internal storage limit for bagged ash from your own test results, shorter for Class C than for Class F, and re-test anything older before it goes into concrete.

Moisture control in a tropical climate

PAGASA classes South Cotabato, Sarangani and the southern part of Sultan Kudarat as climate Type IV, with rainfall spread more or less evenly through the year and no dry season, and Cotabato province as Type III, with only a short dry season. There is no month in which a plant can assume rain will stay away, and the air is humid year-round. Practices that keep ash dry here:

  • Unload under cover or in dry weather only. A pneumatic unloading with an open hose end during a downpour, or a jumbo bag left on a truck bed in rain, is the commonest way a lot is lost.
  • Look for condensation. Open silo inspection points on dry mornings; damp streaks on the walls mean the roof or a seal is leaking.
  • Measure moisture on receipt and periodically, by oven-drying a sample to constant mass as described in ASTM C311, and report the loss as a percentage of dry mass. The quick field check is the squeeze test: fresh fly ash flows through the fingers and will not hold a shape; ash that clumps or holds a fingerprint has taken on water and should be tested properly.

Handling, dust and safety

Fly ash is a fine mineral dust, alkaline in the case of high-calcium ash, and it travels on the wind.

  • Personal protection: particulate respirator, sealed goggles, gloves and long sleeves. Eyes and skin react to alkaline dust; wash promptly.
  • Dust control: keep the vent filter working, close transfer points, unload with the hose fully coupled, and never dry-sweep spills. Wet-clean or vacuum.
  • Keep it out of drains and waterways. Shovel up spills; do not hose them down.
  • Regulatory status: obtain the safety data sheet from the source and confirm the current DENR-EMB requirements for transporting, storing and using coal fly ash before the first delivery. Requirements can differ by source and use, so confirm rather than assume.

Checks at receipt and in storage

Before accepting a lot:

  1. The certificate of analysis, where the source issues one, matches the order. Class (F or C), the oxide sum (SiO2 + Al2O3 + Fe2O3), CaO, SO3, moisture, loss on ignition, fineness, strength activity index, water requirement and autoclave expansion, each against the ASTM C618 limit in the edition your specification cites. Agree with the source before the first delivery which of these it can report per lot, because that varies by plant and by testing arrangement.
  2. Source and lot identification on the certificate match the delivery documents.
  3. Colour and feel are consistent with the retained sample from the approved lot; a colour change often means a change in coal or plant operation.
  4. Moisture by squeeze test on receipt, and by oven test when in doubt.

Sample per ASTM C311, retain a sealed, labelled sample from each lot, and keep a lot log: date, source, lot number, tonnage, certificate reference where one was supplied, and silo or bag location.

What to do when fly ash gets wet

  • Bags with wet bottoms or visible lumps: set aside; do not add to concrete. With the designer's approval the material may be usable in fill or stabilization where lumps do not matter. Document the lot and inform the source.
  • Caked silo: stop batching from it, empty it, break out and remove the caked material, find and fix the moisture source, and clean before refilling. Do not try to break lumps into the batch; they arrive in the concrete as weak inclusions.
  • Suspected cross-contamination with cement: treat both silos as compromised until tested, and record which lots and pours are affected.

FAQ

How long can fly ash be stored?

Indefinitely if it stays completely dry. In practice, set an internal limit from your own test results, re-test older lots and empty silos periodically; Class C tolerates long storage less well than Class F because it is self-cementing.

Can fly ash be stored in the cement silo when it is empty?

Only after the silo has been fully emptied and cleaned, and only if it is then dedicated to fly ash. Residual cement in a fly ash silo, or the reverse, contaminates the next lot.

What moisture is acceptable?

ASTM C618 limits moisture to 3.0%. For practical purposes ash should be free-flowing and dry to the touch on receipt, and any doubt should be settled by an oven test.

Can wet fly ash be dried and reused?

Small quantities of lightly damp Class F can sometimes be dried and re-tested, but caked or hardened material, and any wet Class C, should not go back into concrete. Fill and stabilization uses may be possible with the designer's approval.
